A welding inspector may not personally perform the welding operation, but that does not remove the inspector from its hazards.
Inspectors often approach welds while the surrounding material remains hot. They may work close to welding arcs, sparks, slag, fumes, electrical cables, gas hoses, grinders, cutting equipment, cranes, moving machinery, or elevated platforms.
A professional inspector should never assume that an area is safe simply because production personnel are already working there. The inspector must evaluate the conditions, follow the site’s safety rules, wear the required PPE, and obtain authorization before entering restricted or hazardous locations.

2. Electrical Shock: Arc-welding equipment uses electrical energy that can cause serious or fatal shock. Risk may increase when cables, electrode holders, insulation, connectors, or grounding arrangements are damaged or improperly maintained.
Wet clothing, damp floors, confined locations, and contact with conductive surfaces may further increase electrical hazards.
Inspectors should avoid touching exposed electrical components, damaged cables, electrodes, work leads, or equipment unless they are qualified and authorized to do so. Suspected defects should be reported immediately.
3. Welding Fumes and Gases: Welding and cutting can produce fumes and gases that may be hazardous when inhaled. The type and concentration of contaminants depend on the welding process, filler metal, base material, coatings, cleaning chemicals, shielding gas, ventilation, and work environment.
Inspectors should keep their heads away from visible fume plumes and should not position themselves directly above an active welding arc.
Ventilation, local exhaust, process controls, and suitable respiratory protection may be required depending on the hazard assessment. OSHA requires adequate ventilation for welding in confined spaces to prevent toxic-material accumulation and oxygen deficiency.
4. Fire and Explosion: Welding, cutting, heating, and grinding can generate sparks, hot slag, molten metal, and sufficient heat to ignite nearby combustible materials.
Fire hazards may exist on the same level as the work or on floors below when sparks travel through openings, cracks, platforms, or wall penetrations.
Combustible materials should be removed or protected, suitable firefighting equipment should be readily available, and a fire watch may be required when ordinary fire-prevention measures are insufficient.
5. Hot Metal and Burns: A recently welded component may appear identical to a cold component. Its appearance alone may not reveal its temperature.
Welding inspectors should treat recently welded, cut, heated, or thermally treated materials as hot until their temperature has been safely verified. Protective gloves, suitable clothing, temperature-measuring equipment, or other approved methods may be necessary.
Inspectors should never touch a weld, electrode stub, workpiece, backing bar, fixture, or removed material with an unprotected hand merely to determine whether it is hot.
6. Compressed-Gas Cylinders: Compressed-gas cylinders contain stored energy and must be handled, secured, transported, and stored correctly.
Inspectors should remain alert for unsecured cylinders, damaged valves, missing protective caps, leaking connections, oil or grease contamination on oxygen equipment, and hoses placed where they may be damaged.
Cylinders should be secured while in use, and valve-protection caps should remain in place when required during storage or movement.
7. Confined Spaces: A confined space may present hazards involving oxygen deficiency, oxygen enrichment, toxic gases, flammable atmospheres, restricted movement, heat, poor visibility, and difficult emergency rescue.
Welding inspectors should not enter a confined space unless entry has been authorized and all applicable permit, isolation, atmospheric-testing, ventilation, communication, attendant, and rescue requirements have been satisfied.
AWS Z49.1 states that confined spaces should be ventilated and tested before entry. It also addresses protection against oxygen deficiency, toxic contaminants, asphyxiants, flammable mixtures, and oxygen-enriched atmospheres.
Oxygen must never be used as a substitute for ventilation.
8. Grinding and Flying Particles: Grinding, chipping, needle scaling, wire brushing, and slag removal can generate flying particles capable of injuring the eyes and face.
